Last week Ken (Zouave on the FAQ) and I had a sunroof party...both our cars needed new sunroof weatherstripping--his just along the back edge, but Wolfgang, my '69, needed it all the way round.  Both required removing the sunroof panels, best done with two people to prevent scratching, both removing and replacing.  In addition, Zouave had a loose seam along the back edge of the upholstery panel that's on the inside of the sliding sunroof panel, so we both had a learning experience removing and replacing it.  

 

Other than than that, all went smoothly except wrestling Zouave's upholstery panel back into position so it could be clipped to the sunroof panel.  Several minutes of grunting and groaning and using all four of our hands, the upholstery panel surrendered and popped into place--without breaking anything, or cutting ourselves on the very sharp edges of the upholstery's metal frame.   

 

Wolfgang's panel exhibited no such difficulties, and we attributed the difference to the thickness of the upholstery material--Wolfgang's was the original, thin material, while Zouave has a renewed headliner with thicker material.  But all is back together, the sunroofs work famously and all is right in the 02 world--at least for us...

There’s nothing quite like having an experienced sherpa on hand when undertaking an inherently “squishy” task, like sunroof repair — where one can’t read torque values and there’s no slot B for your tab A, but one must guess at things like “how high do I need to set this felt on the sunroof edge?”, “how many twists of each of these four adjustment screws?”, “why won’t the @*&@#&@!! thing close, for f$()$’s sake” and “where did I put that danged bolt?”.  

 

This was a job I had never done and had no interest in attempting (certain as I was of abject failure and inability ever to drive on a cloudy day again).  At least, not until Mike pointed out that my rear seal was in fact completely missing (oh, really?), and offered to guide me through. The rear seat back is recovered and reinstalled in the car.

Today I was test fitting the rear seat bottom.It’s a little tight  after my first pass at shaping the foam. 

I got sidetracked by project creep. The carpet was flopping around while I was fitting the seat cushion so I got some contact cement and glued it down.

So good:) I remember my mom picking me up in her 67 Bronco amongst all the “fancy” cars in middle school. I was so embarrassed… fast forward and now I’m picking my son up in the 2002 in a line of Teslas and Range Rovers;) The kids love hearing the car pull up with its squeaks and rumble.

Did you add reinforcement plates on the underside of the floor?

A radiator shop is a good place to take a leak.

 

I have no idea what I'm doing but I know I'm really good at it.

I did, so far I used some 4” square structural washers (Simpson type). The floor pan is ridiculously thin and worries me to be honest. I think I’ll make two straps, one for front and one at rear that span each set of bolts. That way I can capture more floorpan and keep from weakening it by having individual points of flex/stress in normal use. I used all 3/8” grade 8 hardware and thick fender washers as well as AN washers on the top.

You also want to stay away from 90' corners, round plates will avoid a corner digging in and starting a tear.

Got home late from work so I couldn't finish installing the driving lights. I had a little bit of time to replace and clean the dome light. Also since I was there I decided to clean up the sunroof crank. It's kinda rusty so I am cleaning it with some oxalic acid(wood bleach) with hot water.
