I think your on track here, relays of this type were standardized as square type because they take up less room and can be "stacked" much closer together around the time of the first electronic fuel injection came to be common in production. If there were supply problems (and I seem to remember 74 was a big strike year in Germany) the cars with F/I would probably get priority for the squares and the carb cars could get by with the rounds.
  2. E28's are built like the proverbial brick shithouse and make a great road trip car.
  3. If it dies when you step on it have you checked to see if your accelerator circuit is working? You should get a strong stream of fuel out of the pump discharge jets when you move the throttle quickly.
  4. I'm with Jimk something is pushing it forward try loosening the trany mount it may be forcing things forward. Also I always start with the mounts loose just hanging on the fasteners on both the engine and body side and every thing should seat with just a good shove as appropriate.

Yes back the idle stop screw all the way out and make sure the throttle arm has a gap between it and the cast area the idle stop screw goes through, I've seen a few the need to be ground just a bit to let the butterfly's close all the way, believe me they don't have to be open much to make a engine with no load rev like hell.
  6. Yeah I have a old bolt like Toby's but I only put 1 vertical slot in it, after cleaning the hole with solvent the first time I run the bolt in and viola clean threads. Make sure the holes are completely dry all the way to the bottom or you will hydro lock the bolt.
  7. I always left one accordion section on the aft part where it goes into the smooth end that bolts to the car and then you can cut the front accordion one or two ribs longer and just tuck it under the rear piece and the folds line up no glue needed
  8. Very nice, I have a blueprint for a WW2 126" wooden Miki-Miki tug boat for my wall art it's about 6' long and 3' wide quite the conversation piece. Love to have a 2002 print also.

  10. This might not be relevant but my 1885 M535i that came to the US in 1986 has German stickers under the hood and no add on's except for the federalization sticker on the drivers door jam.
  11. A little close with the cut off disk? As Toby said just smooth the edges a little and run it I thing you would stand a good change of doing more harm than good trying to weld and grind it.
  12. Those shims were primarily used to reduce brake squeal by adding a non-harmonic piece between the pad and caliper, squeal is really not a huge problem with the 2002 discs. you'll be fine without them.
  13. Wow tha'ts nice from the pictures it does look like you'll get it back on the road with out much work.

If the starter is clicking at the solenoid then you have bypassed the interlocks, I believe on the 74 automatics that their was only one interlock that covered both sides of the system but it's been years since I've done one, but as I said if your getting power to the solenoid then it's got to be low voltage or bad ground to the starter
  15. As Steve said fix what needs to be fixed but please tread lightly, normally I'd say it's your car do what you like but there just aren't enough 1600 Ti's to lose one, If you want a car to chop on and modify (lord know's I've done my share) do a 2002 please.

I think weather you go with cable or rod type you'll be much better off IMHO with a center pull arrangement over the two separate throttle rods you'll have much better luck keeping them in sync. as Toby said the cable type has much less input from engine movement, the factory rod style with the one ball joint is about the same on movement input, the rod style with the 2 hiem joints is by far the most sensitive to engine movement as it can only transfer the engine rocking into direct push/pull on the throttle rod.

Kinda depends on the rest of the set up if you are going to use air horns you could just add the length back with them on a street tuned car it's really the overall length of the intake that counts, on a race engine where your trying to build power in a narrow rpm band then the position of the throttle plates to intake valve could come into play. If your just going to go to a air cleaner then you might loose a little bottom end but it would likely be less torque than you'll lose by not running stacks at all
  19. What a great idea, I'm sure there are many candidates who find them selves in this situation and it's nice to see people donate time and money to help.
  20. Can you tell us what the color of the wire and tracer are, in that area it probably goes ether to the coil or maybe the washer pump.
  21. Good to know Colin,it's great to find a source of o-rings with out having to buy them by the hundreds like most vendors . And thank you for posting it so the answers will be there for those who search years from now.
  22. If it shuts down like you say look on the electrical side of things, what is that loose wire below the coil could that be shorting to ground while running?
