Result looks better at some areas, worse at some. I knew most of the rust issues but some came as surprise. For example rear subframe support looked fine when there was undercoating.

Looks hopeless. On the other hand I know this will take its' time so I'm not giving up just yet.

After wash I applied FERTAN phosphoric acid rust treatment to protect the body during project. That gives the dark surface.

Passenger floor done. I think it will look fine after undercoating. I see that I'm not capable for perfect result. I can't get the sheets to line up so well that I could grind welds all smooth. It's just so difficult and I'm not there yet.

Thanks! Here's couple more in case they help you.

I find it good way to go piece by piece so that you first make new patch that is big enough. Then cut the damaged area out and trim the patch. Then put it on side and go to the next part under it. Then when you have cut all the rust out you already have patches ready to be welded.

Tommy,

I need replace some of the same panels that you are working on( and more )...what recommendation/opinions do you have on the vendors you have used thus far?

I have bought everything from Wallothnesch. A lot cheaper than dealer and all are not available as original parts. For me shipping from Germany is cheap too. Some of the parts they sell is OEM some aren't. I have to say that everything but the OEM parts are more or less shit! There is huge difference in quality, material thickness, fitting - everything.

Use OEM if you can. It doesn't matter where you buy them. In US I believe you could even find rustfree used sheetmetal. I recommend that before cheap replacement parts.

Awesome work as always and I love the fact its all done by you.

I cant tell from the pictures... are the repair panels butt welded or lap welded? Also are you using a wooden buck to form the floor panels. I have to replace the passenger floor in my car and your results look great.

I don't know all the english terms (lap welded?) but I guess it means that sheets are a bit over each others. If so, I have done them butt welded. A lot of work to make them fit with each other but on the rotisserie it can be done. Seams are not perfect but I believe that after some undercoating they are pretty much invisible.

Yes, I've used some approx. 8mm packing plywood as a template to form the metal. Matt McGinn showed the technique here http://www.bmw2002faq.com/component/option,com_forum/Itemid,57/page,viewtopic/t,305459/highlight,metal+shaping+mcginn/

It's not difficult as I just want it to look right, not exactly original by every millimeter. But time consuming it is.

Seat part of the rear seat is done. Very happy with the result. I added some padding to make some shape so it would match with Recaros. I used old horsehair paddings. They should have been replaced but I don't know where I'd get that stuff and I don't think the rear seat will be used that much. I also left the old covering there as a support.

My solution with the gas pedal. I took the rusted mount from a parts car for a model. Original was replaced with a door hinge 15 years ago.

I surfaced the console sides with same vinyl as used on seats. Mom did the sewing again.
