OK so I took out my worn out 3.64 diff and inspected the cluster:

Basically the unit is now acting like an open unit. Wheels turn opposite direction.

Here are some measurements:

L to right

Clutch (left) 1.97mm, toothed washer (middle) 1.85mm and spacer (right) 4.01mm. Not pictured is the thrust washer @ 2.00mm

Clutch is still very rough, I expected it to be much more smooth considering it is worn out.

Ok now for the question. I have measured the unit without clutches , washers gears etc and then measured the assembly with an estimate 200 pounds of force per the manual. There is a difference of .20mm. IE the housing is .20 deeper then the gearset with clutches etc. Or if you like it has .20mm of play.

My question is, should the clearnce be = to "0" or should there be some interference and ie - clearance?

I can get .30mm of less clearance by subing in new thrustwashers @ 2.15mm or.10mm or .30 mm by subbing in new toothed washers.

What would you do? Thanks for your help.

im not sure how much, but there it definitely needs to be preloaded ,ie negative clearance. the bellville washer in the stack provides the pressure on the clutch plates.
